Deep Pockets and Door Inner Dies: Machining the Hard Parts
Door inner panels hold the deepest die geometry in the car. See what keeps deep-pocket die work accurate, steady plus worth the hours.
The inner panel of a car door is the difficult half of the door. The draw die for it combines deep pockets, near-vertical walls, tight radii and binder surfaces that wrap around the whole perimeter. For a die shop, deep-pocket work is where machines, tooling and process discipline all get tested at once. Here is what makes it work.
Reach without losing stiffness
A deep pocket forces long tool overhangs, and overhang multiplies every gram of cutting force into deflection at the tip. The standard answers are boring heads with heavy support, shortened tool paths, and right-angle heads that let a rigid spindle approach a wall horizontally instead of reaching down a long vertical shank. We build angle heads in heavy-duty and extended versions for exactly this reason, including custom builds for specific die geometries.
Roughing strategy: keep the load constant
Deep pockets punish machines that surge. Trochoidal and stepped roughing paths that keep chip thickness steady protect both the spindle and the casting. This is process, not hardware - but the process only works on a machine with the torque to hold a steady cut and the damping to absorb it. A light machine forces you to slow down so much that the job stops being profitable.
Walls, radii and the hand-blend budget
Every deep wall is finished with long-reach ball-nose tools in fine steps. The goal is a surface that needs minutes of hand polishing, not hours. Machine factors that show up here: thermal drift over long cycles, spindle runout, and the circularity error a ballbar test reveals. When these are known and recorded, the finishing programme can be trusted instead of babied.
Chips and coolant at depth
Deep pockets trap chips, and re-cut chips scratch walls. Through-spindle coolant aimed at the cut, high-pressure external wash and a chip conveyor are the difference between a clean floor pass and a rework pass. Plan coolant delivery nozzles and pressure as part of the machine configuration, not as an afterthought.
