What It Takes to Machine EV Battery Trays
EV battery tray orders grew about 41% between 2025 and 2026. Learn the machine size, spindle, accuracy plus fixturing you need to machine battery trays profitably.
Orders for EV battery tray machining grew about 41% between 2025 and 2026, and Thailand's automotive industry is pivoting hard toward EV parts such as battery casings, motor housings and heat sinks. If your shop is considering this work, be aware that battery trays look deceptively simple. They are big, thin-walled aluminum parts with tight sealing surfaces, and they punish the wrong machine choice. Here is what the job actually requires.
Why battery trays are demanding
A full-size EV battery tray is a large aluminum weldment or casting with walls that flex under cutting pressure. You are machining sealing surfaces that must stay flat for gasket integrity, hundreds of fastener holes, mounting bosses and cooling passages. Distortion is the enemy: material stresses release as you remove metal, and heat from aggressive cuts can warp the part between roughing and finishing.
Machine requirements
Envelope and rigidity first
Match the machine envelope to your largest tray plus 20 to 30% clearance for fixtures and tool travel. For most full-size trays that pushes you toward a large VMC or a gantry machining center. Rigidity matters more than spindle speed at the roughing stage. A heavy BT50 spindle takes the deep, wide cuts that remove bulk material efficiently, and a gantry structure holds geometry across a wide table.
Spindle speed for the finishing pass
For aluminum finishing, high spindle speed pays off. Machines rated for 12,000 to 24,000 rpm let you take light, fast finishing cuts that leave a clean sealing surface without heat buildup. The practical setup is a rigid machine with a high-speed spindle option, or a dedicated finishing machine after roughing.
Angle heads to cut setups
Battery trays need features on vertical faces and inside pockets. Right-angle heads, including heavy-duty BT50 versions for gantry machines, let you drill and mill sideways in one setup. Fewer setups mean fewer datum errors, and on a sealing part that directly improves quality.
Accuracy and documentation
Standard VMC positioning accuracy runs at plus or minus 0.01 to 0.02 mm, with precision-grade machines at about 0.005 mm. For sealing surfaces and mounting interfaces, ask for the machine's actual test report based on the ISO 10791 series of geometric tests. Do not accept "typical accuracy" figures; ask for the numbers of the specific machine you are buying, verified before shipment. At VITOP, every machine is laser-verified with laser interferometry and ballbar testing before it leaves the factory, and the castings are HT300 resin-sand parts that go through double ageing treatment, which reduces the risk of geometry drift over the machine's life.
Process tips from the floor
- Rough on a less accurate, more powerful machine and finish on a precise one if volume justifies it.
- Plan a stress-relief or rest cycle between roughing and finishing to limit distortion.
- Invest in proper fixturing. A tray that is clamped out of shape will measure out of shape after unclamping.
- Flood coolant generously on aluminum; heat management is distortion management.
The opportunity is real, the homework is real too
EV battery tray work is growing fast in Thailand, Vietnam and beyond, and shops that prepare the right machine and process will win it. Start by sending your part drawings to potential machine builders and asking how they would configure the machine for your tray. The answers will tell you a lot about who you want to work with.
